I am a sculptor with some experience making latex masks and i'm thinking of moving into furry to make some munny. In a word, yes. I've seen that guys stuff in the past, and while I like the idea of what that guy does, something always felt off in the proportions of the sculpts themselves. Like a highschooler who liked dragons a lot in art class but didn't understand animal physiology or have a general skill for good aesthetics to create a pleasing overall good looking sculpture.
A selection of masks, mask accessories (Gloves, horns and the like), and possibly head blanks for DIY fursuit makers (in resin and expanding foam) for /herp/ species (different snakes, geckos, other lizards, variety of different dragon heads, etc.) in both a hyper realistic and/or semi-toony style I think would do well.

Cost of production (material, space, time invested, etc) shipping (finished product, and materials requisition), skills required of the maker. I'm sure one could make a suit for $500 if they built it up themselves, but think about how long it'd take to do as a hobby-piece. So they pay someone else, presumably someone actually skilled, with time to invest in production, experience in making them, to make a good looking suit for them.

It's mostly labor. Keep in mind that every piece is completely custom made from scratch to fit the person who will be wearing it, so there is a lot of work involved. Materials, not so much. If someone is making fursuits for a living, they'll be buying materials in bulk, and bulk fabric and foam and stuff is cheap as dirt. You go to a craft store and buy a few square feet of fabric, and it'll cost you; contact the manufacturer directly and buy a few bolts, and it'll be much cheaper.

Tough to say. I couldn't guess on the proportion compared to the whole (which will vary depending on complexity) but I can say with certainty that the head is the most expensive part of the suit by far. So I would assume at least half the cost of a full suit.

The head is expensive because it involves crafting around what is typically a moveable jaw, which also needs to be molded in such a way that it will be comfortable for you as the wearer. Not to mention the insulation to prevent overheating when wearing the head. And the material cost to the eyes, while probably not particularly high, still requires an investment to have the 'following' ones or ones that prevent people seeing in but not you seeing out. Plus ears. Some people do crazy stuff with their suits.

Reminds me of when I built a halloween costume this year, with a helmet that took the form of a mad scientist "brain in a jar" along with various mechanical bits (vaguely Borg-like) over the face. Getting it to align properly so it didn't cause pain over extended wear, or press into my eyeballs, but was tight enough so it wouldn't simply fall off, was a taxing process.
What really made it work was building it off of a thing that I scavenged from a trashed hard-hat: pic related. It has a ratchet that tightens straps symmetrically, pulling them from both sides, in very fine increments (like 1/8" or something). Very comfortable and very secure. This makes me wonder how fursuit heads are built so they don't fall off the head. Are they really just sitting on top of the head loosely? Are there straps inside that go under the chin? Buttons that snap onto the collar of the rest of the suit? Mascot heads are so large that I think they actually sit on the shoulders.
The mind boggles, but I have to imagine using this thing would work just as well or better. Based on my experience, if I were going to build a fursuit head, this is how I would do it. Would require some kind of flap or panel in the fabric of the back of the head so the ratchet could be accessed, but that's a small consideration in the grand scheme of things. Best of all, since it would be suspended around the head instead of sitting on top, it would allow an air space between the foam and top of the head, for better ventilation.

You're going to have to describe exactly what you mean. A suit that looks like a robotic anthro character...? Like a furry mecha?
Anyway, I would recommend making it out of molded and painted plastic rather than metal, just to save weight. A full suit of real armor weighs something like 50-100 pounds. Would also be significantly cheaper and easier since basically anyone can mold plastic in their own home, but you wouldn't be able to do shit with steel unless you happen to own a blacksmith forge and and armorer's tools, and know how to use them. Otherwise you would have to pay someone to make to parts for you.
So in the end it's still going to be costuming, and nothing at all like making a suit of armor.

Yeah, I don't know. You've firmly left behind the realm of fursuits, here. Maybe there's some people doing something like this, cosplaying as Gundams or Transformers who can help you out. Fiberglass could work because it's relatively simple to mold. Still pricey compared to fabric and foam, so expect it to be a lot costlier than making a normal fursuit.

I want a fursuit because it's like commissioning an art piece, some characters look fantastic in certain artists styles. A fursuit is also similar to having art, you can commission art of your character in an alleyway, and get something similar from either the same artist or a different one but slightly different angle, background or expression and depending on what an artist charges and the amount of detail it can be anywhere between 50-250+ per image, a fursuit however lets you take real life photos of those scenarios while at the same time experiencing it in real life.
If you have photography skills or a friend who does and enjoys it as a hobby you have an unlimited amount of images of your character at your disposal to use as wallpapers, icons or whatever you personal use images for but for a set price.
Also being a cute or cool animal irl is pretty fun and makes me feel cute/cool
