How do bullet bills work? The rim would indicate that they're unfired cartridges, but they make a firing sound when they leave a bill blaster. They appear to be fired in early games, as if they're actually slugs with rims carved into them for some reason, but later games show them with some kind of propulsion like gyrojet rounds. In addition, the bill blasters in at least NSMBW are clearly rifled, which would scratch their eyes and arms. And how do their arms fit?

I'd say the latest version is the most canon, and chalk up the lack of propulsion of earlier iterations to lack of graphical power on the consoles. I'd go with the idea that they have some kind of anti-gravity device within them, that allows them to sail horizontally for an indefinite period of time, perhaps being affected by the curvature of the earth. Perhaps the anti-gravity device has some kind of friction, so the blaster provides the initial push, and the gyrojet is needed to maintain a constant speed afterwards, otherwise the bill would come to a stop, and perhaps the anti-gravity device requires momentum to function, so this would cause them to fall.

I actually don't know the reason for this. Perhaps they tuck their arms into that little hole until after they've been fired? Than again, the blasters seem to enlarge when firing, which might make enough rooms for them to leave with their arms already out.
Real question is how the blasters can fire infinite bills? I first rhought they must all be connected to an underground tunnel that bills travel through, but there are often times blasters sitting on isolated islands. I thought perhaps it nanomachines could deliver the necessary materials to assemble one within a blaster, but a swarm of that size would be visible to the naked eye, and cloaking for such a massive swarm would simply be infeasible. It might be possible that blasters are able to convert energy into matter, and the resulting explosion warps space-time, and that is what causes the blaster to expand, and gives the initial push to the bullet bill.

That rim isn't the rim of the case. That rim is on there for lube. Yes, some bullets are lubed before being loaded into the case, usually higher pressure straight wall cartridges but some muzzle loader projectiles will come pre lubed as well.

And the worst part is, it'd be really simple to make a boss like that in a 2D Mario game. Just do a high-speed scrolling background, have the boss rocket around on top, maybe have him shoot other Bullet Bills at you and have those be how you get up to him to stomp on him. Most players do this already, it can't be that hard to make a boss that requires it.
